cost depends on material and thickness. I have no idea on rates. The rest of the machining sounds straight forward. May need cylindrical gringing if hard turning is not an option but should be do able.

I would use EDW, not EDM. It would be easier and faster to EDW the spline with better results then EDM. I hope the processed have improved since I last worked with it. I was EDW cutting to 3u back in the day. EDM is a rough nasty process, usually needs a fair amount of polishing for a good finish ...

200kw is easy done with bolt ons.
Comp test the engine, drop the sump and fit new big ends and mains, mod the sump for the oil drain while its off.
If a TD42 lets go its usually holed pistons or picked up a piston or more, or rod out the side. They usually stop before killing turboes or the bits ...

TD42 do not have dual mass flywheels. If you cannot find one you could have one machined. I used to make solid flywheels to replace the dual mass ZD30 flywheels and fit a conventional clutch.

285/75/16 are about 33.4" measured. 16" tyres normally have more side wall plies which is the reason they are stiffer, I doubt that 1/2" of side wall makes all that much difference to the side wall flex compared to an extra ply or 4. I prefer 16" rims over 15's.

I have only used BROBO cold saws. I have used many band saws and never had any real issues with wandering. I would say good blades, a quality saw and the right speeds and feeds has alot to do with it. It is still cheaper to get cold saw blades sharpened. Band saws are more versatile that cold saws ...

We have a late model ZD30 ute at work that would not start, when started it had a miss. The blokes took it to nissan and got a $22k repair bill. I'm not sure what year it is but it would be less then 3 years old, its still on lease.

Why use weld in bungs and not just tap or machine the threads in? I have seen plenty of weld in bungs break welds and come out. Just a thought. I tapped my 1 1/4 UNF threads into my ends. My material was about 46od and 26id.
